Boom Barrier Duty Cycle Explained: What 100% Duty Cycle Really Means

Release time:

A 100% duty cycle boom barrier can run continuously without a cooling rest period, because its brushless DC motor and helical gearbox stay inside their thermal limits under load. If your lane exceeds 300 cycles per hour, specify 100% duty.

Duty cycle is the ratio of running time to total cycle time, expressed as a percentage. A barrier rated at 40% duty can operate for 24 seconds in every minute and must rest for the remaining 36 seconds. A barrier rated at 100% duty, classified as S1 continuous duty under IEC 60034-1, has no mandatory rest period at all.

Why duty cycle is the specification that decides barrier life

Most barrier failures in the field are thermal, not mechanical. Every opening cycle heats the motor windings. When the heat generated exceeds the heat dissipated, winding insulation degrades, the Hall sensors drift, and the controller reports an over-temperature fault. Duty cycle is simply the manufacturer's declaration of how much heat the unit can shed.

Sizing duty cycle from your traffic profile

Work from peak hour, not daily average. Count the maximum number of vehicle passages in the busiest 60 minutes, add a 30% margin, then match the figure to the duty band:

  • Up to 100 cycles/hour (residential compounds, small car parks): 40-60% duty is sufficient.
  • 100-300 cycles/hour (office towers, retail parking, hospitals): 60-80% duty.
  • Over 300 cycles/hour (toll plazas, logistics hubs, airport kerbs, ports): 100% duty, brushless DC or servo only.

Verified performance data

Condition: continuous cycling at 25 °C ambient for 8 hours. Result: 1,440 cycles completed with zero thermal shutdown. Benchmark: 60% duty barriers average 480 cycles before forced rest.

Condition: motor winding temperature at end of 8-hour run, 25 °C ambient. Result: 62 °C. Benchmark: Class F insulation is rated to 155 °C.

Condition: 6 m straight aluminium arm, 25 °C, no wind. Result: 1.8 s opening time, 500 cycles/hour sustained. Benchmark: AC induction barriers of the same arm length average 3.5 s and 240 cycles/hour.

Condition: endurance bench test to first maintenance event. Result: 5,000,000 cycles. Benchmark: 1,500,000 cycles for brushed and AC induction barrier drives.

What 100% duty requires in the design

Three things separate a true 100% duty barrier from a marketing claim. First, a brushless DC or servo motor with no carbon brushes to wear and no commutator arcing. Second, a sealed helical or planetary gearbox running in an oil bath rather than a greased worm drive. Third, a controller that ramps current on start and brakes regeneratively, which removes the two largest heat spikes in every cycle.

FAQ

Can a 60% duty barrier be used in a busy lane if I accept shorter life?

It will run, but expect thermal protection to trip during peak hours and expect the motor to be replaced within 18 months. The cost of one lane closure exceeds the price difference between duty classes.

Does duty cycle change with ambient temperature?

Yes. Ratings are quoted at 25 °C. Above 40 °C ambient, derate the duty class by one step, or specify a barrier with a finned motor housing and forced ventilation.

Is duty cycle the same as MTBF?

No. Duty cycle describes heat handling; MTBF describes statistical life. A barrier can be 100% duty with a 3,000,000 cycle MTBF, or 60% duty with a 5,000,000 cycle MTBF if it is lightly loaded.
